As gears in a trans (or rear axle) wear they will "sharpen" similar to the gears you have. Sounds typical for 80K+ miles on a trans that's being pushed a bit. My T-96 was a bit worse, you could cut yourself easily on the gears, so I replaced the cluster. The one I have now (with the new cluster) was starting to get a bit "sharp" with only 25K or so on it, but it was being pushed to it's limit by a 4.0L then a 4.6L (both EFI) six! It will be okay to run those gears, just knock the edge off for a bit smoother, quieter running. But like Mark says, if you can find the cluster now is the time to change it! Will probably go another 20K or more miles before getting loose or making any noise, but will you have any better luck finding a cluster then? Like the T-96J I had, AMC was the only user of the Twin-Stick ratio. But worse, there weren't as many made as T-96Js. You might have to settle for a standard ratio gear cluster, then of course you'll need a different 2nd gear too. STILL looking for parts. I did a third cleaning before I started assembly last weekend which revealed what appears to me to be "peening" on the countershaft first gear. The tops of the teeth, instead of being square, have a sharp edge, like the gears were cut but not ground afterwards. This seems unlikely... they otherwise look OK (no discoloration, cracks, grinding, rough texture, etc). It's simply as if the tops of the teeth were not ground after cutting. The sharp edge is like 5 thousands or so high. Does this seem likely? ANyone seen this before?
